Laminate Design for Carbon Fiber Crank Arms:Balancing Stiffness and Weight
A crank arm is a lever under complex ,multi-axial loads. It must resist torsional twisting from pedaling forces ,bending from lateral”out-of-saddle”efforts, and withstand impact.Translating this into a carbon fiber laminate schedule is a precise exercise in load-path engineering.DHT collaborates with designers to create crank arm laminates that are not just light ,but strategically stiff where it matters most.
Deconstructing the Loads: Key Zones
Spindle (Bottom Bracket) Interface
The highest stress zone, subject to high torsion and shear. The laminate must prevent any rotational “wind-up” that saps power.
Pedal Thread Interface
Primarily subject to bending and axial loads. The laminate must prevent deflection that feels like a soft pedal stroke.
Arm Body
Connects the two interfaces, subject to combined bending and torsion. The goal is efficient load transfer without unnecessary weight.
Tailoring the Laminate Schedule
A generic quasi-isotropic layup ([0°/90°/±45°]) is inefficient. DHT employs a zoned approach:
Spindle Zone Reinforcement
We concentrate high-modulus unidirectional (0°) plies aligned with the crank arm’s length in this area to maximize torsional rigidity. These are often wrapped with ±45° plies in a “double-bias” pattern to handle shear and contain the high-stress region.
Pedal Zone Reinforcement
Here, the focus is on hoop strength around the threaded insert and bending stiffness. We use a combination of 0° plies along the arm and 90° “wrap” plies around the insert location.
Transitional Tapering
The number of plies gradually decreases from the thick, reinforced interfaces toward the middle of the arm body, creating a smooth stiffness gradient and saving weight.
The Critical Role of the Mold and Process
The designed laminate is only as good as its execution. For cranks, this requires:
A High-Precision, Two-Part Mold
To achieve the complex, aerodynamic shape and ensure perfect alignment of the spindle and pedal insert pockets.
Controlled Insert Placement
The metal spindle and pedal inserts must be held in the mold with micron-level accuracy during layup to ensure they are perfectly aligned and fully encapsulated by the structural fibers.
Cure Pressure Consistency
Uniform autoclave pressure is vital to achieve the high fiber volume fraction needed for stiffness and to prevent voids around the inserts.
The outcome of this engineered approach is a crank arm that feels direct and efficient, translating rider power into propulsion with minimal loss to flex. For brands, it’s a tangible performance differentiator. DHT’s role is to provide the composite engineering and precision manufacturing that turns a high-performance concept into a reliable, world-class component, proving that in carbon fiber, intelligent design and exacting execution are inseparable.
