Co-Curing Sensor and Cable Integration within Carbon Fiber Laminates
The next evolution in high-performance sports equipment is the”smart structure”—a carbon fiber component that not only bears load but also senses it.Embedding sensors(strain gauges ,temperature)and power/data cables directly into the laminate during layup eliminates external mounts ,improves aerodynamics ,and protects delicate electronics .However ,the high heat and pressure of curing can destroy standard sensors.DHT has developed specialized materials and processes to enable reliable co-curing integration.
The Core Challenge: Survival in the Autoclave
Standard sensor packages and wire insulation cannot withstand autoclave conditions (e.g., 180°C and 7 bar pressure). They melt, delaminate, or induce resin-rich zones that become structural defects.
DHT’s Solution: Materials and Layup Engineering
Selecting or Engineering Compatible Components
We source or package sensors using polyimide or ceramic substrates and high-temperature solders. Cabling uses PTFE (Teflon) or specially rated polyimide insulation.
Strategic Placement within the Laminate
Sensors are never placed between primary load-bearing plies, where they would act as inclusions. Instead, they are positioned in neutral axis regions or within sacrificial “ply-drops” near the surface. Conductive paths for wiring are created using thin, etched copper or aluminum foils laid between insulating prepreg layers.
Managing the Resin Flow
The embedded items disrupt resin flow. We use flow simulation software to predict these disruptions and adjust the layup sequence or use flow media to ensure complete saturation and bonding around the inclusions without creating dry spots or voids.
Process Control for Reliability
The entire cure cycle is tailored:
Modified Cure Profile
A ramp-and-hold cycle may be used to allow for outgassing from the embedded components without causing voids.
In-Mold Monitoring
Thermocouples placed near the embedded sensors verify they do not exceed their temperature ratings.
Applications Creating Competitive Advantages
This technology enables:
Smart Bike Frames
Frames with embedded strain gauges providing real-time power transfer efficiency data or fatigue life monitoring.
Instrumented Racing Wings
Carbon fiber wings with pressure sensors co-cured into the surface for real-world aerodynamic validation.
Integrated Drone Arms
Arms with wiring for LED lights or telemetry antennas fully enclosed within the structure.
For engineers pushing the boundaries of equipment intelligence, co-curing is the enabling manufacturing technology. It moves sensing from an added-on afterthought to an integral, robust element of the design. DHT provides the materials knowledge, process engineering, and controlled manufacturing environment to turn these integrated smart structure concepts into reliable, high-performance reality.
